A dairy pasteuriser built around a gasketed plate heat exchanger is really four coordinated sections: regeneration, heating, holding and cooling. Regeneration recovers heat from the hot pasteurised stream into the incoming cold stream — a tight 2–4 °C approach here can recover 90 %+ of the heat and slash utility demand, but it drives plate count and pressure drop. The heating section trims the product to pasteurisation temperature with hot water or steam-heated water; the holding tube fixes residence time; the cooling section drops the product to storage temperature against chilled water or glycol.

For cream, higher viscosity and fat content reduce the film coefficient, so the plate pattern and approach must be chosen for the actual product properties, not water. Gasket material is set by the CIP chemistry and temperature. DFT captures product properties, flow, temperatures, allowable pressure drop and CIP regime, then coordinates the plate selection and utility interfaces so the pasteuriser meets duty without oversizing.

Cream & milk pasteurization with plate heat exchangers

A compliant PW/WFI system is designed backwards from the point-of-use specification. The pharmacopoeia grade, peak and average demand and sanitisation method fix the basis; pre-treatment then protects the membranes, generation (hot-water-sanitisable RO with EDI for PW; distillation or Combi units for WFI and pure steam) produces water at grade, and a 24/7 recirculating loop holds it at grade to every user point.

The common failure mode is designing each unit in isolation — a generation skid that cannot hold conductivity because the loop velocity or sanitisation strategy was fixed too late. DFT captures the raw-water analysis, demand profile and user-point layout and coordinates the whole journey with Praj HiPurity so pre-treatment, generation, storage and distribution are consistent. Final engineering, qualification and validation are confirmed per project.

Purified Water & WFI generation for regulated plants

A brewery wort cooler is a heat-recovery opportunity as much as a cooling duty. A single- or two-stage plate heat exchanger cools hot wort to pitching temperature: the first stage recovers heat into brewing liquor sent to the hot-liquor tank (cutting energy for the next brew), and the second stage trims to pitching temperature against glycol or chilled water.

The design levers are the approach temperature on the recovery stage, the glycol supply temperature and the allowable pressure drop on the wort side (which is fouling-prone from trub and hop matter). DFT sizes the cooler for the recovery target and pitching temperature, integrates the glycol supply and specifies a plate pattern and gasket suited to wort duty and CIP.

A jacketed cooking or heating vessel depends on dry, stable steam and effective condensate removal. A separator and correctly sized trap deliver dry steam to the jacket; the right trap type (often a float trap for modulating loads) drains condensate without waterlogging or steam loss; and a condensate recovery arrangement returns hot water to the boiler feed to reclaim energy and treated water.

Common problems are undersized traps that waterlog the jacket (slow, uneven heating) and failed traps that pass live steam. DFT frames the steam load, pressure and condensate arrangement and specifies the Spirax Sarco separators, traps, strainers and control valves to keep the process stable and efficient.

Steam-heated jacketed process & condensate recovery

It is a common site complaint: the heat-transfer area is clearly sufficient on paper, yet the exchanger will not reach the target temperature. Area is rarely the real problem. The usual causes are:

1. Fouling. A scaled or fouled plate surface adds thermal resistance and raises the approach temperature. Trending the approach against the design sheet shows this creeping up long before it becomes critical — a performance audit and CIP or reconditioning restores duty.

2. Air or non-condensables. Trapped air blankets the plates and reduces effective area. Proper venting at start-up matters.

3. Flow arrangement and maldistribution. A changed pass arrangement, throttled flow or a partially blocked port skews the flow distribution across the pack, so parts of the area do little work.

4. An impossible approach. If the specified outlet demands a closer approach than the terminal temperatures physically allow, no amount of area will get there — the second-law limit, not the area, is binding.

Before adding plates, check the approach trend, vent the unit, confirm the flow arrangement and verify the duty is thermodynamically achievable. More often than not the fix is cleaning or correct operation, not a bigger frame.

Why your plate heat exchanger won't reach target temperature — even with 'enough' area

Steam traps fail in two ways, and both cost money. A trap failed open passes live steam continuously — an invisible, ongoing loss that never shows on a gauge. A trap failed closed waterlogs the line, so heat transfer collapses and water hammer damages fittings.

Because the loss is invisible, the only defence is a regular trap survey: checking each trap for correct operation and logging failures for replacement. Alongside the survey, three habits keep a steam system efficient — matching the trap type to the duty, fitting a strainer before each trap to keep dirt off the seat, and recovering condensate and flash steam so the energy already paid for is not vented to atmosphere.

For plants running Spirax Sarco equipment, DFT can frame a trap survey and specify the correct trap, strainer and condensate-recovery arrangement for each duty.

Steam traps: the quiet drain on plant efficiency

Retrofitting a control-top unit (such as an Alfa Laval ThinkTop) to an existing manual or pneumatic hygienic valve changes more than who turns the handle. Three things arrive with it:

1. Position feedback. The unit confirms open/closed (and seat position) back to the PLC with high accuracy — so recipes and interlocks can trust the actual valve state, not an assumption.

2. Seat-lift CIP. On mixproof valves, Burst and Pulse seat cleaning lifts each seat briefly during CIP to clean the seat area, using dramatically less CIP media than continuous lifting.

3. Traceability and diagnostics. IO-Link variants report diagnostics and unique identity, which supports condition monitoring and audit trails.

The practical selection is driven by the valve type and duty: an indication-only unit where you just need to confirm position, a single-solenoid unit for a butterfly or single-seat valve, or a multi-solenoid unit for a mixproof valve. DFT positions the right unit against the valve model and control interface and supports the commissioning.

From manual to automated valves — what a control-top retrofit really changes

Approach temperature — the ΔT between the two streams at the terminal side of a plate heat exchanger — is a first-order driver of plate count and heat-transfer area. Tightening the approach from 5 °C to 2 °C on a typical dairy pasteurizer can push plate count up by 40–60 %, which drives frame size, gasket cost and pressure drop. Rule of thumb: start at 4–6 °C for cooling duties and 2–4 °C for heat-recovery sections, then validate against the pressure-drop budget before locking the plate pattern.

Approach temperature and its impact on PHE selection

Ten inputs are the minimum for a competent PHE selection: (1) fluid names on each side, (2) mass flow rate (kg/h), (3) inlet and outlet temperatures, (4) design pressure and temperature, (5) allowable pressure drop per side, (6) fouling factor (m²K/W), (7) fluid physical properties at mean bulk temperature (ρ, cp, µ, k), (8) any suspended solids / fibrous content, (9) preferred gasket material driven by the CIP media (NBR, EPDM, FKM), and (10) hygienic-standard requirement (3-A, EHEDG, sanitary connections).

Basic information required to design a Plate Heat Exchanger

A DFT gasketed-PHE overhaul covers: (1) drain, decontamination and dismantling of the plate pack, (2) chemical cleaning of plates (alkaline + acid soak with agitation), (3) visual and dye-penetrant inspection of every plate for cracks, pitting or thinning, (4) gasket removal and regasketing with glue or clip-on type per OEM spec, (5) reassembly to the OEM A-measure (tightened plate-pack dimension), (6) hydrostatic pressure test at 1.5× design, (7) sign-off with photo record. Typical turnaround for a 100-plate pack is 5–7 working days.
